It was obvious he seems so old because he used to be a Bionicle! The Hero Factory story takes place 2,000,000 years after the Bionicle saga! Of course!

That's actually the way I like to think of Hero Factory.

I don't really care if the canons say that they are separate. I like to think of them as the same universe. Because why NOT? :3

I still think he's secretly Makuta and is plotting against the Heroes.

Final episode: Furno is activated to kill all other Heroes, has a final duel with Stormer, who shouts "You were supposed to be the chosen one!"

Most of the Hero Factory side characters use BIONICLE parts, actually. Zib's torso is basically a Kalmah foot stretched out with the fins removed. Big Joe has Solek's leg pieces. Lucy's legs and feet use a lot of parts including LEGO Sports hockey player feet, Rahkshi shins, and Throwbot feet (the same applies for Daniela Capricorn and other characters based on the same character model).

At that point in HF you have to remember that many of the sets still used BIONICLE parts, so their presence on side characters is nothing unusual. Sadly, like in Makuro's case, most BIONICLE parts on side characters are stretched, squished, or otherwise out-of-scale with the rest of the figure, so it doesn't make them buildable.
