There are far to many post for me to read at this hour of the night, so I'm not sure if this has come up, but wasn't it mentioned shortly after the launch of Hero Factory that it shared a universe with bionicle? If so, wouldn't it be plausible to think that it instead shares the universe with g2 rather than g1? or even it could be in the distant past of the hero factory timeline and inspired the heroes that they build in the current time?

Stumbling across this topic reminded me of a bionicle tabletop game that I ran about 7 years ago in high school.
Luckily I still have some of the character creation pages and various character sheets, including toa, skakdi, and rahis pages, but I'll have to look some more for the game mechanics pages.
I'm not sure how much these would help with the work you've done so far, but it couldn't hurt.
This is a brickshelf gallery with what I've found so far.
Edit:
I guess the folders to new for public view, but here are the individual links for the scanned images.

This is my first posted MOC in quite a few years, but I happened across the new contest and figured I should enter!
Unfortunately most of my parts are a good hour drive away so I was limited to the current sets.
I settled on the one toa that differed most from their original form, Pohatu!

Sadly my phone is the only camera I have, so the pictures aren't of the greatest quality.
He now has the original gear action, what with the kicking legs and what not.
